Yes, if you are overdriving your amplifier.  There is an article on  eHam 
right now about this issue. "ALC Keying and Other Amplifier  Problems."  I 
don't 
believe the Orion has an ALC overshoot issue but maybe  someone else can  
comment on that.
 
Other folks have documented the inaccurate settings recommended a rise time  
of as high as 8ms.


3.  What other things should I do to check for the clicks?

Have your friend listen with and without the amp.  See if someone  further 
away can listen


4.  In the Orion II manual (October 2006 version) on page 31 is says  
that   "For external keying the rise fall times available are  3ms to 
5ms regardless of the keyer speed." I can adjust between 3 and 10,  so 
I suppose that this is a typo?


Yes, the key phrase is "regardless of keyer speed."  If you set the  rise 
above 5 ms you will see a message that says "Max 40WPM External  keying."  At 
least it does in the Orion - check and see if yours doesn't  give this warning. 
 
I don't think this changed in the O2.
